The operational requirements of Unmanned Aerial Vehicles (UAVs) have become increasingly important in recent years. Especially in military applications, UAVs demand propulsion systems with higher power and efficiency due to their need for long range, high speed, increased payload capacity, and high reliability. The reliable development of such high-power propulsion systems cannot be limited to the design stage alone? it also requires verification through safe and controlled ground testing infrastructures. This verification process necessitates the evaluation of motor and propeller systems in thrust test stands under various operating conditions. During these tests, thrust, torque, and temperature values are measured, while the effects of different throttle levels on motor performance are examined. Furthermore, thrust outputs obtained from various motor–propeller combinations can be compared, providing critical insights into overall system efficiency and reliability. This study, conducted as a sub-project of the Air Taxi project, presents the mechanical design and analyses of a thrust test stand developed for testing electric motors and propellers. The designed stand is capable of accommodating a wide thrust capacity and was constructed using steel box profiles, plates, and angle brackets as main structural elements. Its modular design also ensures adaptability to different motor types. In this study, the M90C60 EEE Manned Drone Motor, produced by MAD, was selected as the propulsion unit. Despite weighing only 12.7 kg, this motor can generate up to 200 kgf of thrust and operates with an efficiency above 90 percent. For thrust measurements, L6E beam-type load cells manufactured by Zemic were employed. To validate the design, static, thermal, and modal analyses were carried out using ANSYS Workbench. In static analyses, deformation levels, reaction forces, and safety factors under maximum thrust were examined, and the structure was found to remain within safe limits. In addition to the structural and thermal evaluations, special attention was given to the geometric symmetry of the test stand. Since symmetrical load transfer is essential for obtaining reliable thrust and reaction-force measurements, multiple simulations and validation studies were conducted to ensure that the stand responded symmetrically under applied loads. The outcomes of these investigations were examined in detail through reaction-force tables and ANSYS simulation results, confirming the effectiveness of the design approach. Thermal analyses evaluated the impact of heat transfer from the motor on structural performance using simplified models. Modal analyses identified the natural frequencies of the system, showing that the risk of resonance was minimized. The technical data of the motor used in the analyses were obtained from technical documents provided by the manufacturer. Furthermore, the modal analysis results were examined comprehensively to assess the dynamic behavior of the system. Although the numerical analyses indicated high structural rigidity, initial practical assessments revealed that certain dynamic responses required further consideration. Consequently, the modal characteristics were revisited, and the implications of these findings were evaluated to guide future improvements in the test stand design. In conclusion, the proposed test stand combines durability, modularity, and measurement precision, offering a reliable infrastructure for testing high-power UAV propulsion systems. This study emphasizes the importance of integrating mechanical design with finite element analyses in developing dependable test environments for future UAV technologies.
