In this thesis, the effects of the machining conditions on the tool wear, surface roughness, cutting forces and burr formation in the micro surface or slot milling were experimentally investigated. Experiments were carried out by using Taguchi orthogonal array. Spindle speed, feed rate and depth of cut were taken as machining conditions at the experiment sets. The signal-to-noise (S/N) ratio, and the analysis of variance (ANOVA) are employed to analyze the effect of the machining conditions. By using Taguchi's S/N ratio, optimum machining conditions were determined for each output. It was found that which parameters were efficient on measured outputs with ANOVA. Not only single optimization of measured outputs but also simultaneous optimization of measured outputs were done. Grey relational analysis method was used for simultaneous optimization. Various engineering materials (Al 7075, AISI 304, Ti6Al4V and Inconel 718) were used at the experiments and optimum machining conditions were determined for these materials. Modelling studies were made with regression analysis and fuzzy logic to predict the measured outputs without conducting experiment. It was seen that prediction models establishing according to experimental results could be used for predicting tool wear, surface roughness, cutting forces and burr width in the micro milling. The effects of the cutting tool diameter, tool paths and use of high speed spindle attachment in micro milling on output performances were also investigated. Micro milling operations need high speed machines, which have high cost. When high speed spindle attachment is used, the cost decreases. Therfore, in this study, it was also investigated that how high speed spindle attachment fitted to standard machine affected the performance. Furthermore, in this study, mechanistic force modelling approaches used at conventional (macro) milling were adapted to micro milling process. From results, it was seen that mechanistic force model could be used in micro milling when machining conditions were selected properly.
