Additive Manufacturing (AM) is advancing rapidly in aviation and space industry with the advantage of producing details of complex shapes and high strength materials that can not be produced by traditional methods. Geometry optimization and weight reduction are possible with topology optimization. The aim of this study is to investigate the possibilities of using Topology Optimization as a tool to find stronger and lighter designs for the jet engine turbine blisks. Within this scope selected turbine blisk part was topologically optimized and re-designed for additive manufacturing technology. Single sector instead of full geometry was used in the analysis in order to reduce the model size and analysis time. Optimized part was manufactured from Inconel 939 with direct metal laser sintering (DMLS) due to high operational temperature while original part was manufactured from Inconel 738LC with computer numerical control (CNC) machining process. The assembly contact surfaces of the production part were machined to obtain the required geometrical tolerances according to the engineering requirement. For the validation analysis, the remodeling of the optimized part was carried out in a CAD software. The von-Misses stress criteria was used in the static structural analysis of the re-modelled geometry and the stresses were evaluated to remain below ultimate strength (UTS) value of the material. With this optimization study, 14.5% volume reduction was achieved while mechanical requirements were met. Additive manufacturing process was modelled to see the manufacturability of the part without defects before the production. In this study, optimizing a jet engine disk geometry to get weight reduction while meeting the mechanical performance requirements was proved to be possible. The loads on high speed turning parts with higher operation temperature were great magnitude and that limits the margin on weight reduction while still keeping the structural integrity.
